Set Up Time Reduction - A LEAN TOOL

Short Narrative/Description:

• In setting up Inventory values; which are very important to MRP & ERP systems; a factor in the 'Economic Order Quantity calculation' is often un-examined. In many texts this factor is called 'Order Cost'; which can be replaced by the 'Setup Cost.' It may be hyperbole to say that, 'In many businesses the setup cost has not been adjusted since 1943', but just barely. In fact many have assumed that setup costs can not be reduced, at all. But, in fact it can be reduced. Once the setup time (cost) has been reduced by 50%, 75% or 90%, there should be a corresponding reduction in the 'Economic Order Quantity' or Lot Size. This will likewise have an effect on order cycle time, individual piece quality and on the amount of inventory.
• With the advent of LEAN a process has been discovered that can reduce setup time by 90%, sometimes even more. I have heard of those that have reached 90%. Personally I have participated in setup time reduction workshops that have reduced setup time (the largest factor in determining cost) reduction by 75%. I can reveal that process to your group. Instituting LEAN, with its reduced inventories, improved cycle times AND improved quality may be the key for American manufacturing in the sharpening competition with China. Our companies can eliminate the huge pipeline of goods that take 5 or 6 weeks of inventory ( working capital) on the oceans and win through "Mass Customization;" which your overseas competition can not copy.
